I have a homemade battery made up of 84 NCR18650b cells that I bought (in other words, I didn’t make the battery myself). Anyway, I lost the charger for it at Burning Man, and now I’m going nuts trying to figure out what kind of charger to buy. The arrangement of the batteries is odd. Part of the battery looks pretty straight forward in what I believe is a 8s6p design, but the rest look different… they are set up like a 4×3 rectangle framed by 2 L’s. I would have happily uploaded a picture, but that doesn’t seem possible. Is there anyway I can send you a picture to show you what I mean?

I’ve had good luck with Bulls and Haibike but any frame manufacturer that gets to work with Bosch or Brose is going to be good. Easy Motion has a couple models now with Brose. If possible, try to buy from your local shop so they can fit you and offer warranty support. Do you know what brands they carry? I’d say, pick one based on pictures, special order the correct size and go in to pick it up… when you go, have the shop also order a riser or even rise + swept-back bar and maybe some ergonomic grips. Get a Thudbuster or BodyFloat or the Suntour NCX seat post suspension in the correct size and have them fit you. You could swap tires too but I love riding knobby tires even on the road, they a huge difference on dirt and it sounds like you spend some time on surfaces like that.

Personal specs are, old guy, out of shape (5′ 10″ 270# but physically intact), looking to “upgrade” self. I am a mechanic for living, so nothing technical worries me. You have done great job of laying out the general parameters and options, so now I “get” that, and have evolved to the confused info overload stage. Application would be recreational/touring, hills/long grades are always in play, some trail riding, but no serious mountain biking at all. Range not so much a big deal, and plan to “pedal” for the exercise, assist would be for hills, and overextending (needing a lift back to the barn). Issues for me are quality/durability, and rider stability including push off and simple shifting (as opposed to complicated timing and planning routines). I may also see a fair amount of urban stop and go when vacationing etc.I don’t see myself speeding along at 30mph (scares the bejeebers out of me to even think about that speed on a bike). Lots of questions, but will focus on one … It seems like most of the issues (other than battery, range, regeneration and such) revolve around drive train concerns. I like the idea of the mid-mount, but am concerned about the shifting and stress on chain etc. Can a quality mid-mount add on kit, easily work with an internal shifting rear hub. The idea being simplicity…no front shifter, single cog, and easy rear shifting (especially when stopped, or going slow). I am a little confused over the internal geared options, seems like several methods Including external gear set for more increments). Problem may be the shifting while motor engaged. But I believe the internal shifting (similar to the old 3-speed bikes) can be done while pedaling or not, so likewise would not be affected by motor load. If true, that reduces the need(benefit?) of a motor disengage feedback when shifting. This setup also seems like it would benefit from a torque(? not sure I understand this) aware feedback mechanism (seems cadence ones are not really so great) for the “assist” with a few selectable assist modes. If not applied to an external geared internal hub, then only 2 cogs now, and perhaps can use the gates belt system, which seems like a good (dependable) upgrade (not sure how well gates deals with hard shifts if that is a concern). Anyways, hopefully I have asked a reasonable (as opposed to ridiculous!!) application question. If viable, could you suggest the actual brands/models you would use? Thx again.

Wow, that’s a really interesting way to do it. So their auxiliary battery connects to the charge port of the primary battery, which means it’s not actually powering the bike but rather just charging the primary battery, which then powers the bike. Not the most efficient way to do it, but it’s simple and elegant.

Hi Micah, I have been studying your how to build an bike battery, and enjoyed all the tips. I have been having a bit of difficulty figuring out the wiring portion of the construct however. For example, you talk of C, B and P pads and wires you solder to the top and bottom of the pack; the yet don’t put arrows to or refer to their colors for easy identification. The charge and discharge instructions for connecting are gone over rather fast with little for us to identify with exactly where to attach to, etc. Could you revisit your post here and include some baby steps for those who can’t follow the reference instructions you give for wiring the BMS?

– BMS/Greenbikekit are now selling cased or shrinkwrap LiFePo batteries based on high capacity cylindrical cells probably from Headway and with a BMS. These have a higher C Rating between 5C and 10C. Hi Miran! The Pulsar 250 watt hub motor sounds decent, for your short commute it could work fine and in my opinion front mounted hub motors are alright for basic city riding. They can change the steering dynamic and handling a bit but with a small motor like the one you shared I don’t think it would be a big deal. I really like the Bafang mid-drive but that will be very fast, powerful and possibly illegal where you live. Also, it might be difficult to install compared to the front kit. The sense wires generally connect to the positive of each cell group, but sometimes there is one more sense wire than parallel groups because the first sense wire is intended to connect to the negative of the first cell group, then all the subsequent sense wires connect to the positive of each cell group. Each BMS should be labeled on the board to show where each sense wire goes (B1-, B1+, B2+, B3+, etc…)

Hey Court – I would have replied sooner but I wasn’t notified you had replied, guess I will have to check this site more often. I never thought of a front drive system before, I will check it out. From what your article said, I think I can still pedal and probably need to to go up a 8% grade. I like the idea of being able to simply detach the battery and the hub when I put it in the boat. I am going to look around for a more powerful motor as I need to get it up to closer to 28 mph if possible. I don’t think there is any danger to parallel more than 4 cells. Tesla cars have literally hundreds of 18650 cells just like these paralleled. The issue is that if you ever did have a problem with one cell, like a factory defect that caused it to short circuit, it could die and drag all the other cells down with it, killing the entire parallel group. That’s why Tesla uses individual cell fusing, but that’s not really employed on the small scale like for ebikes.

Hi Vincent! In my opinion, there are a whole bunch of great possibilities out there. Luna has high powered stuff and the BBSHD worked great for me when reviewing a Lectric Cycles conversion a year back (using their e-RAD kit). Of course I also like BionX but the stuff is more expensive and proprietary. I’m doing less conversions these days (at least review wise) so I’m a bit behind on the category. For me, the frame makes a big difference and depending on what sort of terrain I’m encountering I’ll lean towards hubs for smooth and zippy feel or mid-drive for better climbing with the understanding that it might wear my drivetrain down, especially without shift sensing. That’s one area where e-RAD and maybe Luna now too, have some good options and accessories.

These sorts of e-bikes often, but not always, have more powerful motors than pedelecs do.

The main limitation of those holders is power – they can’t handle it. For a few amps, they might be fine, but ebikes require dozens of amps, which would surely melt those guys. Think about it this way: professional ebike batteries have big hunks of nickel plate welded between cells. A big drawback to hub motors is that they position weight further out towards the end of the bike (either the front or back) which reduces balance. This can play a role when jumping a bike or taking it off road. Additionally motor weight is built into the wheel which increases unsprung weight, that is weight that cannot be “sprung” as a part of the main frame. Given your mostly road + a bit of gravel and the desire to go fast and far I’d recommend the Focus Thron Impulse Speed… This thing goes up to 28 mph, has a range of 100+ depending on the assist level you use, offers slick but cushy tires for road but also has full suspension for a bit of trail. Given your height, this bike would offer an excellent fit because it comes in four frame sizes and you’ll get a lot of utility with the integrated lights and mirror for those longer rides which might expose you to different times of day and busy traffic. Your idea about adding an aftermarket bar is a good one and I’ve done just this on a hybrid http://electricbikebatterys.com I used for commuting in Austin years ago. You could explore stems that are shorter and more angled (upwards) and bars that are swept back a bit so you don’t have to lean forward as much. The full suspension should really help with your back and neck and is very nice to have when riding at higher speeds for longer time periods. Honestly, 100 miles is a long way to go so I wouldn’t bother with an extra pack right away, feel your way into it because I’m sure it will be $700+. As for your wife, there are very few electric recumbents available. It seems that many people use a kit to convert their trike and BionX has been popular because it’s available in many wheel sizes, offers throttle and assist and has regeneration. As an alternative, you could explore the Ridekick Power Trailer but it’s much noisier than the gearless hubs from BionX. I use my welders on 220V, though 110V versions are available. If you have access to 220V in your home (many 110V countries have 220V lines for clothes dryers and other high power appliances) then I’d recommend sticking with 220V. In my experience the 110V models seem to have more problems than their 220V brothers. Your mileage may vary.

If you have some wire scrap left from any other project you could use them to lengthen the sense wires to your BMS and not need to relocate the BMS. Very little current travels through the sense wires so you can use very small diameter wire. Even the wire from an old USB cable would work.

When you buy your battery, make sure you know what its maximum amp output is. Remember, by multiplying amps and voltage you get the actual current capacity of the battery. For example a 48-volt 25 amp pack can put out 1200 watts.

Hi Ben! I had an opportunity to test ride an old Lee Iacocca eBike a while back and was impressed with how forward thinking the design was. I can see why you’re excited about the space, especially with all of the new products coming out, and given your lack of a driver’s license.

A big drawback to hub motors is that they position weight further out towards the end of the bike (either the front or back) which reduces balance. This can play a role when jumping a bike or taking it off road. Additionally motor weight is built into the wheel which increases unsprung weight, that is weight that cannot be “sprung” as a part of the main frame. This can be a tricky concept so I’ve made a short video to help clarify. In short, suspension can perform better if the elements it is suspending are lighter because they do not have to deal with as much inertia.

i have, well still working on it. The first time i set it up is was working well. (48v 1000w) i was using 2 torque arms (one on each side of the wheel) but after about 2 months its started to tear apart the rear drop outs. so im currently getting some custom spacers and mounting plates made that will hold the motor better, I’m also going to use 2 nuts on each side of the wheel with lock-tight. With using reverse on my trike (recumbent) it was causing the nut to loosen off. it is possible but may take a bit more extra work than other bikes.

I’ve had good luck with Bulls and Haibike but any frame manufacturer that gets to work with Bosch or Brose is going to be good. Easy Motion has a couple models now with Brose. If possible, try to buy from your local shop so they can fit you and offer warranty support. Do you know what brands they carry? I’d say, pick one based on pictures, special order the correct size and go in to pick it up… when you go, have the shop also order a riser or even rise + swept-back bar and maybe some ergonomic grips. Get a Thudbuster or BodyFloat or the Suntour NCX seat post suspension in the correct size and have them fit you. You could swap tires too but I love riding knobby tires even on the road, they a huge difference on dirt and it sounds like you spend some time on surfaces like that.

I wouldn’t say incompatible but us 220 uses the full phase peak to peak of both legs of the elec drop. European and others uses a half phase (I believe) where zero to peak is 220v. Have you had a chance to look into this for me as my welder and box of new 18650’s are sitting idle waiting for me to start welding. Thanks

Hey Barry! I really like the Haibike and Specialized models, both offer great quality and have several sizing options. I agree that mid-drive tends to perform better for climbing and offers more efficiency overall but most of the pre-built bikes are limited to 250 or 350 watts and top out at ~20 mph unless you get one of the speed pedelecs like the Haibike XDURO Race or Focus Aventura Impulse Speed. One alternative would be to purchase a kit like the Lectric Cycles e-RAD 500 which is a mid-drive with shift sensing, throttle and a max speed of ~30 mph if you unlock it for off-road use. This ebike kit can be pre-installed on an Electra or Origin 8 or you can have a local shop add it to a bicycle you already own. One drawback here is messier wires but the price tends to be lower and they can even adapt it to fat bikes and other frame types like cargo or cruiser if you want.

The BMS I chose is a 30A maximum constant discharge BMS, which is more than I’ll need. It’s good to be conservative and over-spec your BMS if possible, so you aren’t running it near its limit. My BMS also has a balance feature that keeps all of my cells balanced on every charge. Not all BMS’s do this, though most do. Be wary of extremely cheap BMS’s because that’s when you’re likely to encounter a non-balancing BMS.

Yes, as I understand it, Nimh and NiCd batteries charge differently. I understand lithium batteries much better than those other technologies, so don’t quote me on this, but I believe that Nimh and NiCd cells have current powered through them and the voltage control is different, as opposed to lithium batteries for electric scooters replacement that draw current at the charger’s preset rate and then keep drawing until the voltage floats to 4.2V, at which point the already tapering charger’s current supply is cutoff and the battery is fully charged.

In addition to size and weight constraints battery size and design is also a bit factor for traveling with an ebike because flights are very restrictive with Lithium-ion cells. Thus, on a bike like the BH Neo, the torque sensor is designed into the rear dropout, and the controller is attached to the frame behind the battery. The spacers you linked to make battery building a bit easier as you can set it up modularly, but as you indicated, they add a good amount of volume to the battery. I like to make my batteries as small as possible so I rarely use them. When I do, I use these ones, but it’s not very often. Now buckle up, grab a drink and get ready for some serious reading, because this isn’t a short article. But it will definitely be worth it in the end when you’re cruising around on your very own DIY ebike battery! Yes, it’s technically possible, but sometimes it is easier said than done. If the cells are on the edge of your battery, it’s much easier to cut them out (by the nickel, not by cutting the actual cell!) and replace them. If they are sandwiched in the middle of your pack then you’ll have to do a lot more pack surgery to get in and replace them. But yes, it’s possible to just remove them and replace them with new, good cells of the same capacity. When it comes to nickel strip, I also like to use Aliexpress. You can also find it on ebay or even a local source if you’re lucky. Once I started building lots of batteries I began buying pure nickel strip by the kilogram here, but in the beginning I recommend you pick up a smaller amount. So hub motors take the place of regular light weight hubs, connecting the wheel to the bicycle axle. As they receive electricity and spin, the bike is propelled forward and some of this energy is exerted into the frame at the dropouts. I’m a little worried that your batteries aren’t what you think they are. If they really are AA sized, which is rare in the lithium battery world, then they are not 3,000 mAh. Next, 10 cells in series is going to give you 36V, which is twice what your 18V drill is rated for. 5 cells in series and 2 in parallel would be a better method. I usually recommend a BMS but you can skip it if you have another way of diligently monitoring your cell voltages and then charging using an RC style balance charger like an iMaxB6 charger through an JST-XH connector.

Climbing is where mid-drive motors really shine. Unlike a hub motor, this design lives at or near the bottom bracket (the point where the crank arms attach through the frame for pedaling) and drives the chain forward instead of the wheel itself. Mid drive systems benefit from many of the same mechanical drivetrain systems as the rider (the use of gears for climbing or going fast) and reduce unsprung weight. This is the optimal setup for efficiency (extending ride distance) and climbing.

The only two ebike companies that sell LiPo to the public are Optibike and Pi-cycles, and both contain the battery in a strong metal box which makes up of the frame. The companies fire tested these enclosures and are confident that their frame are effective and safe vessels for LiPo storage.

After writing my question, I did more research on these cells regarding overcharging and over-discharging and I see where you’re coming from regarding not having connections between the parallel cell blocks to smooth out differences between individual cells. So as a permanent installation, it’s not going to work. However, I’ve had another thought, which I’ve put at the final paragraph.

I’ve been building a 13s6p Li-ion battery based on your article, and everything went swimmingly (except underestimating the amount of nickel I’d need) until I started hooking up the BMS. I was in the middle of hooking up the sense lines, and the BMS smoked. Opening it up, it looks like a few of the caps that couple adjacent nodes burned. Have you seen this before? Any thoughts on what I may have done wrong, or does this just happen sometimes when a cap’s voltage tolerance is outside spec?

It’s hard to say for sure without seeing your work. I imagine that either you have a bad connection somewhere, or else you have some cells that are weakened and drop their voltage too low when a load is applied. I didn’t quite understand from your message: did you rebuild the battery using the cells in your Frog battery, or did you start with new ones? Old or damaged cells could cause the problem you are experiencing.

Also, the best method for adding an auxiliary battery would be to connect it when both batteries are full, or at least at similar discharge states. That means the auxiliary battery won’t have to work as hard transferring energy to the internal battery, as they’ll be depleted together at similar rates. Well, I’ve finally built a pack, which in the end turned out to be a 16s6p/7p made from recycled dead laptop batteries, charging to 67.2V and has a secondary offtake for a controller on the 13s positive (i.e. to route 16s to the FETs and 13s to the control circuit). Some of the groups were OK for 12Ah from 6 cells, others needed 7 cells; I just used what I had and as I got the laptop batteries for free, it was better for me spend the time testing them than to use 80 new cells, which would have been quite expensive.

This helps keep the ends of your cells from getting dinged if the battery receives any rough treatment, which can happen accidentally in the form of a dropped battery or ebike accident. I have a homemade battery made up of 84 NCR18650b cells that I bought (in other words, I didn’t make the battery myself). Anyway, I lost the charger for it at Burning Man, and now I’m going nuts trying to figure out what kind of charger to buy. The arrangement of the batteries is odd. Part of the battery looks pretty straight forward in what I believe is a 8s6p design, but the rest look different… they are set up like a 4×3 rectangle framed by 2 L’s. To calculate the max amps the battery can deliver, you have to know the max amps of the cells you used. For example, Panasonic 18650pf cells can deliver 10A continuous, and I used 3 cells in series in this battery, so the battery can deliver 3 x 10A = 30A. However, you also need to know how much current the BMS can deliver. If I put a 15A continous BMS on this pack then that would be the “weakest link” so to speak, meaning the pack with the BMS could only deliver 15A continuous.

That is definitely possible, but keep in mind that the 10 modules you want to connect in series will only need one wire between them. You don’t need to connect the negative and positive of each to the next – you only need a wire from the positive of module 1 to the negative of module 2, then a wire from the positive of module 2 to the negative of module 3 and so on.

Hi Lara! Sounds like a neat project… I hate to be the bearer of bad news but I’m not sure any standard electric bike drive system will work with the trike I saw in Google image search. I can’t be sure I’ve found the exact model you’re describing but the tiny front wheel is too small to be swiched out with a hub motor and so far up front that it would likely spin when activated (most body weight tends to be distributed through the rear wheels on trikes and the one I found was super long). The rear wheels might work with a hub motor swap but there appear to be axles fixed to the frame (not poking through on both sides like bicycles), a hub motor would require no axle on the bike, just a dropout like on the fork of a bicycle. You might have luck with a system like the RideKick that pushes you but I’m not sure if those are still for sale? Consider buying a purpose built electric trike vs. doing a conversion, it will tend to work much better and sometimes people post them for sale on Craigslist or in the forums here. Hope this helps!

Hi, I am currently in the process of converting an attendant controlled wheelchair (one with the small back wheels) to an electric version as part of a university project. I have found this article useful looking into the different types of motor available. I’m struggling to find a motor that might give me the torque values required using the smallest possible motor. Do you have any suggestions for a particularly ‘powerful’ motor I should look into?

The last step of wiring the BMS is to add the charge and discharge wires. The pack’s positive charge wire and discharge wire will both be soldered directly to the positive terminal of the 10th parallel group. The negative charge wire will be soldered to the C- pad on the BMS and the negative discharge wire will be soldered to the P- pad on the BMS. I also need to add one wire from the negative terminal of the first parallel group to the B- pad on the BMS.

Hi Kim! Great question… I’ve heard some ebike companies and shops guestimate that 180 lbs is a good cutoff when jumping from 350 to 500 or 750 watts (750 is the highest allowable in the US). I’m sure you could get away with a 350 just fine, especially if you pedal along a little to help it get started each time and ride mostly on flats. Here’s a video interview I did with an individual of similar weight who was riding a 350 watt motor for over two years and using a throttle with higher powered 48 volt batteries… you can hear some grinding when the bike starts and I believe this is based on accelerated wear and tear. I hope this helps and welcome you to share what you choose and how it works down the line. I personally appreciate the compact size and efficiency (and lower price) of 350 watt motors but most people would recommend that you aim for 500+ watt in this case.

A few years ago I bought a vintage peddle-cab for transporting my mother in law around, as she has to be on oxygen. Hi Sundaram, I’m not aware of many 18650 LiFePO4 cells, are you sure you are using that chemistry instead of standard lithium ion? Perhaps can you provide a little more detail about the specific cells you’re using?

To reach our intended voltage of 36V, we have to connect a number of 18650 cells in series. Lithium-ion battery cells are nominally rated at 3.6 or 3.7V, meaning to reach 36V nominal, we’ll need 10 cells in series. The industry abbreviation for series is ‘s’, so this pack will be known as a “10S pack” or 10 cells in series for a final pack voltage of 36V.

If any one battery cell varies significantly from the others, do NOT connect it to the other cells. Paralleling two or more cells of different voltages will cause an instantaneous and massive current flow in the direction of the lower voltage cell(s). This can damage the cells and even result in fire on rare occasions. Either individually charge or discharge the cell to match the others, or more likely, just don’t use it in your pack at all. The reason for the voltage difference could have something to do with an issue in the cell, and you don’t want a bad cell in your pack.

In summary, the drive system you choose will impact the overall weight and weight-distribution of your electric bike. It will provide more or less efficiency for riding fast, climbing or navigating bumps and it will cost more or less depending on how customized the frame is and whether it offers regeneration and special sensors for shifting gears. I lean towards geared hub motors for affordable light weight around-town transportation, direct drive hub motors for quieter riding, increased power and regenerative braking and mid drive motors for mountain biking or lots of hill climbing.

The bigger decision for me is whether or not to go with a 29” or 27.5” wheel set. I believe Bulls in the US only offers a hardtail in the 29” size. There is a lack of information out there on the pros and cons for my particular application (i.e., 60/40 paved and rough dirt roads) specifically with regards to e-bikes. Ultimately, hub motors allow the rider can choose whichever gear they want, pedal at any cadence desired and apply varying force with each stride without playing a material role in how the motor functions. I love hub designs for this reason, there’s nothing pulling on your chain, making it difficult or jarring to change gears… but while the motor is always ready to go, it’s not always performing optimally (for either power or speed).

Batteries vary according to the voltage, total charge capacity (amp hours), weight, the number of charging cycles before performance degrades, and ability to handle over-voltage charging conditions. The energy costs of operating e-bikes are small, but there can be considerable battery replacement costs. The lifespan of a battery pack varies depending on the type of usage. Shallow discharge/recharge cycles will help extend the overall battery life.

Accessorizing your bike or scooter can be a lot more fun than searching for replacement parts, because now instead of talking about something you need, we’re dealing with something you might just want. Finally, have you used the type of spot welder shown with hand held probes? Can see the benefit of greater reach, but do you know if this gives as neat a result (my spot welder there is a very firm press up to activate, hence the discharge only occurs when the tips of the welder are pressing the strip firmly against the top of the cell so i assume ensuring a tight weld)

I am just trying to install a battery on a velomini 1 that I traded for. I don’t have a problem using the above battery as a hang on battery, but don’t know if it has the BMS in it or if my current charger would charge it. It is pretty cheap.

Pedelecs are much like conventional bicycles in use and function — the electric motor only provides assistance, most notably when the rider would otherwise struggle against a headwind or be going uphill. Pedelecs are therefore especially useful for people living in hilly areas where riding a bike would prove too strenuous for many to consider taking up cycling as a daily means of transport. They are also useful when it would be helpful for the riders who more generally need some assistance, e.g. for elderly people.

Hub motors come in two different types including geared (usually a planetary design) and direct drive or gearless (relying on larger magnets and no gears). Gears provide leverage, enabling smaller and lighter weight motors to achieve greater output but also produce friction, noise and wear. Most modern geared hub motors are built very well and should last for many years so don’t get too spooked. It may seem counter intuitive but geared hub motors do not add resistance when coasting. This is because they usually contain a freewheel mechanism that can unlatch from the axle and spin with little to no friction.

Thanks for your kind words about my article, I’m glad it helped! To answer your question, I highly recommend avoiding a custom built charger. While it might be possible to use a DC-DC converter to change the output voltage of your 12V charger, the chances of a problem occurring are too high for my liking. The converter might not be smart enough to adjust the current down once full charge is reached. Technically your BMS should protect your battery from most overcharging scenarios, but if it is overloaded and a component fails, there is nothing to stop your cells from being destroyed.

Most of the problems occur when charging an ebike because they are unsupervised and that is when a LiPo fire can burn down a house etc. Use common sense on where you are going to charge your bike or battery pack, so that if it does burst into flames it does not take your house with you. I have a big steel barbecue grill set up in my entryway which  I charge my battery packs in  as nice safeguard.  This involved taking the battery pack out of the bike after each ride but I am OK with that:

I buy that pink cells, Samsung ICR18650-26F. The cells have 3,9V, is a little too, only one with 3,82 and the other 3,87. I want to do a pack with 4parallel and 7serie (28 cells), it is acceptable conect them? Any sugestion is welcome.

@Charles Avent: This is an easy problem. You need to overspec your motor controller. ie: If you have a 500W motor, get a controller capable of handling 1500W. The larger controllers will have more power mosfets (the electronics actually handling the power to the motor) and more heatsinking. This shouldn’t cost you any more than about $200. People selling quality upgraded controllers will also usually advertise having replaced “no-name mosfets” with quality mosfets with a “low RDS” (ask them about this, if they don’t know don’t what RDS is don’t buy from them, if they do know they’ll be able to solve your problem).

I’m not sure what cells exactly you’ve got there, but a good replacement cell (assuming it has similar specs to your cells, which you’ll have to confirm) could be the Samsung 26F cell. It’s a good quality economical battery cell. I’ve gotten them from here and had great experiences with the vendor: Samsung 26F 18650 lithium battery cells

Although the motor is the same, every part of this drive is very strong and uses the highest quality components, including a 25mm wide primary reduction belt, instead of the GNG’s 15mm wide, and…a #219 kart chain for the secondary, which is rated for over 20-HP (15,000W). By moving the motor-freewheel from the right side, over to the large primary driven pulley on the left, the reduction has been improved to 33:1 (compared to the original GNG reduction of only 21:1).

12V increments are easier to do with LiFePO4 due to the 3.2V per cell. So for 12V, 24V, 36V and 48V they go 4 cells, 8 cells, 12 cells and 16 cells. Li-ion is more annoying because the 3.7V per cell doesn’t play as nicely. The general convention for the same 12V increments is 3 cells, 7 cells, 10 cells, and 13 or 14 cells. 3 cells is just a bit low for a 12V system (about 11V nominal) but will work for most applications until the voltage drops to about 9.5 or 10V depending on your device’s cutoffs. Regarding the balancing issue, if you’re using those packs that claim to remain in balance then I’d imagine you can just trust them. If their packs had problems with balance then they’d probably be having tons of returns. Worst come to worst you can occasionally open the case and measure the cells to make sure they are all staying balanced. One word of advice: be very careful with the series/parallel switch setup. If you make a mistake or the switch melts you could end up shorting your batteries and ruin the whole lot…

I continued with all 10 sense wires, placing the last one on the positive terminal of the 10th parallel group. If you aren’t sure about which groups are which, or you get confused, use your digital voltmeter to double check the voltages of each group so you know you are connecting each wire to the correct group.

Hi Lalith, cool name you have! If you are buying a high volume of electric bike motors and batteries, then you could probably buy direct from China and maybe use a website like Alibaba. However, if you need a small or medium number, maybe you could research a company like Clean Republic. I reviewed their affordable Hill Topper kit a while back and thought it was good. If you are buying for Africa, it might be easiest to source parts in Africa or find a wholesaler in China that can ship there vs. going from China to the US and then Africa. I hope this helps you! Be careful if you are planning to buy and then fly with products like this because high capacity Lithium-ion batteries are not usually allowed.

I placed the first parallel group positive side up, and the second parallel group negative side up. I laid the nickel strips on top of each of the three sets of cells, bridging the positive caps of the first parallel group with the negative terminal of the second parallel group, as shown in the picture.

Was doing some more looking and found BionX. Are the BionX kits worth looking into? My LBS had a Trek e-bike in stock several years ago and it was fitted with that system. Not sure he still has the bike and if he does, the technology is outdated and/or the battery is dead.

Court- Excellent article (and I have read a lot). I wonder if you can weigh in on a system I am trying to build. I have a Montague Paratrooper (a bike that folds). I need to fold it and put it in a drift boat. It needs to weigh as little as possible and must have a removable battery and about a 10 mile range with an average speed 20+ mph. I had sort of “settled” on a Bafaang 750 or 1000 watt with Dolphin 52V battery (kit at Lunacycle). Now I am not so sure after reading the pro/con of your article. Cost is certainly an issue and ease of installation. I have been biking with out the motor, and I have numerous fairly steep (6-8%) hills. What do you think I should do? Rear hub, smaller battery. A 48 volt 20-Ah pack  contains 960 watt hours and once you get close to 1000 watt hours you are getting serious commuting range which most e-bike manufacturers promise but do not deliver…think 30 miles.

40% grade hills? That’s huge! You’ll definitely want a cell that can perform at high current since you’ll be pulling peak power from those cells to get up those big hills. Something like the Samsung 25R would be a good choice for this application.

Hi Om, most electric bike kits that I’ve reviewed don’t offer regeneration and those that do are incredibly inefficient (like ~20%) so you’re losing much more energy than you capture. It’s a neat feature for helping you slow down when descending big hills and it creates a nice feeling to think that you’re getting a charge but I would not set out to generate electricity by pedaling unless you want to simulate hills and use your bicycle for rigorous exercise. If that is your interest then check out the BionX kits which all offer regen, you can even buy them preinstalled on bikes from OHM and others.

The sense wires generally connect to the positive of each cell group, but sometimes there is one more sense wire than parallel groups because the first sense wire is intended to connect to the negative of the first cell group, then all the subsequent sense wires connect to the positive of each cell group. Each BMS should be labeled on the board to show where each sense wire goes (B1-, B1+, B2+, B3+, etc…)

You’ll need someway to hold your cells in a straight line while welding, as free-handing is harder than it looks. I have a nice jig (that I received as a free ‘gift’ with the purchase of one of my welders) for holding my cells in a straight line while welding. However, before I received it I used a simple wooden jig I made to hold the cells while I hot glued them into a straight line.

Hi, I am currently in the process of converting an attendant controlled wheelchair (one with the small back wheels) to an electric version as part of a university project. I have found this article useful looking into the different types of motor available. I’m struggling to find a motor that might give me the torque values required using the smallest possible motor. Do you have any suggestions for a particularly ‘powerful’ motor I should look into?

The bike was more than happy to run and pull me along as long as the throttle was kept very low (<~30%) but as soon the throttle was turned more or I came across a slight gradient uphill the system would cut off (no lights or power). I then have to plug the battery into my charger to 'reset' it before I can then plug it back into my bike and make it work again. I have to keep the throttle low whilst I am riding on the bike before it cuts out but if the wheel is spinning freely in the air then I can max out the throttle and make the motor run at full speed. Now buckle up, grab a drink and get ready for some serious reading, because this isn’t a short article. But it will definitely be worth it in the end when you’re cruising around on your very own DIY ebike battery! Hi Kim! Great question… I’ve heard some ebike companies and shops guestimate that 180 lbs is a good cutoff when jumping from 350 to 500 or 750 watts (750 is the highest allowable in the US). I’m sure you could get away with a 350 just fine, especially if you pedal along a little to help it get started each time and ride mostly on flats. Here’s a video interview I did with an individual of similar weight who was riding a 350 watt motor for over two years and using a throttle with higher powered 48 volt batteries… you can hear some grinding when the bike starts and I believe this is based on accelerated wear and tear. I hope this helps and welcome you to share what you choose and how it works down the line. I personally appreciate the compact size and efficiency (and lower price) of 350 watt motors but most people would recommend that you aim for 500+ watt in this case. Has anyone found a battery case maker that makes cases that will fit into the main triangle of a men’s mountain bike? I find having the hub motor and rack battery in the rear makes the bike feel awful to ride. E-bikes can also provide a source of exercise for individuals who have trouble exercising for an extended time (due to injury or excessive weight, for example) as the bike can allow the rider to take short breaks from pedaling and also provide confidence to the rider that they'll be able to complete the selected path without becoming too fatigued.[59] Do you think it is the BMS or the controller that is cutting out beyond a certain load or something else completely? As far as I am aware the battery is fully charged and balanced (I even left it charging for 2 days once as I read that it can sometimes take this long to balance the cells!). That might of sounded confusing, so let’s talk in real numbers. My pack is about 70 mm high and about 65 mm wide. That means that half of the perimeter of my pack is 70+ 65 = 135 mm. So I need some heat shrink tubing that has a flat width (or half circumference) of between 135 to 270 mm, or to be safer, more like between 150-250mm. And if possible, I want to be on the smaller end of that range so the heat shrink will be tighter and hold more firmly. Luckily, I have some 170mm heat shrink tube which will work great. Hi Lisa! Front hub motors can be fine, they do tend to impact steering a bit and can spin out easier but are way simpler to either install or service because they aren’t surrounded by gearing cables. The fork on most bicycles isn’t as strong as the rear dropouts (especially if there’s a suspension fork) and this is another reason why most purpose built models don’t use them. Some simple city bikes do however and you can get a good example of this with EZ Pedaler. They opted for batteries for electric scooters canada motors because they put geared hubs in the rear which makes shifting at standstill possible, reduces exposure to bumps if the bike tips and is generally cleaner and less likely to need tuneups (but only offers 3 gears in this case). Hi Court. I am a bit of a newbie but learning fast. Thanks for your help and the reviews. I like the idea of geared hubs and torque and 500 W w/ 48 amp. But can I be more experience specific? I’m about 180 lbs and moving to San Fran. I love the flats of the marina, the Embarcadero, Chrissy Fields, the Presidio etc but I live on the hills of Pacific Heights, some quite daunting. I also love to just cruise along and look. i like step thrus. I like to sit up in comfort and I love comfortable seats. Can you taylor make a reccomendation for me as to bikes to look at? The Pedego City Commuter looked interesting but the seat wasn’t comfy. I want ease, assist and throttle, cruiser comfort as well as nibble and quick with good endurance. AND critical, I want ease on the steep hills of Pacific Heights. Thoughts? Help?

My goal is to reduce commuting time by 20 mins each way, eliminate ferry costs, keep exercising and enjoy the open air, but reduce being worn out by 1000km per month, reduce the payback period and keep replacement (battery/motor/other) costs low.
