I’ve heard that newer hub motors have heat sensors to protect the system and they automatically shut themselves off if overloaded (is that what yours is doing?) mid-drives can be a great solution if you shift properly, it makes the job a lot easier for the motor (just like it does for you pedaling) and works pretty well in my experience.

If you are concerned about the speed and power of an electric bike, pay attention to the motor size. Electric motor size is measured in watts and usually ranges between 250 and 750. When deciding on the appropriate amount of wattage, think about factors like the weight of the rider and the desired speed and terrain for the bike. If your child will mostly be on a flat surface, lower wattage should suffice; if they are planning to ride up and down hills, look for a bike with a larger motor.

You’ve done your math correctly, though that “1000W” figure is largely arbitrary, and probably not the exact power level of the kit. Most 1000W kits I’ve seen use controllers in the 20-25A range, but it can vary greatly.

If you want to test cells from different vendors, the best thing to do is run them through a discharger, preferably a fancy graphing one, and preferably at a high current rating close to the maximum discharge rating. Fake cells are lower quality and won’t be able to provide the same capacity, and will have a larger voltage sag under higher loads.

Yes, geared hubs motors are great. Until they overheat and conk out on a hill. New Jersey isn’t exactly known for hills, but of course it’s my luck to have a long, steep one on the road to the nearest trail. I have to get off and push my 500 watt Heinzmann geared hub equipped bike halfway up that hill. At least until I get in a lot better shape. Meanwhile, my 250 watt mid-drive bike handles that hill pretty well. That’s my experience, which may or may not be typical, but if you need to do ascents, test drive that hubbed bike before buying.

Although the motor is the same, every part of this drive is very strong and uses the highest quality components, including a 25mm wide primary reduction belt, instead of the GNG’s 15mm wide, and…a #219 kart chain for the secondary, which is rated for over 20-HP (15,000W). By moving the motor-freewheel from the right side, over to the large primary driven pulley on the left, the reduction has been improved to 33:1 (compared to the original GNG reduction of only 21:1).

I hope someone can recommend another spotwelder or some other kind of Technic to fuse batteries with wire (except soldering) . This has been an expensive ordeal and if not even a techlab with endless lasers cutters and cool cants get this machine even to power up, its something wrong with the machine.

If you don’t find that, there’s still a chance that it’s the problem, and that the cells simply rose up to a higher voltage and matched the others again once the load disappeared. But it also may be that the load is too high for the BMS. Do you have a cycle analyst? You could slowly increase the throttle and watch how much current you are drawing until the point of cutoff. If it’s well below 40A then you’ll know it’s not a high current cutoff.

In summary, the drive system you choose will impact the overall weight and weight-distribution of your electric bike. It will provide more or less efficiency for riding fast, climbing or navigating bumps and it will cost more or less depending on how customized the frame is and whether it offers regeneration and special sensors for shifting gears. I lean towards geared hub motors for affordable light weight around-town transportation, direct drive hub motors for quieter riding, increased power and regenerative braking and mid drive motors for mountain biking or lots of hill climbing.

Hi Jeffrey, I’ll do my best to answer this question based on my experience testing. Mid-drive motors get a lot of attention for being efficient because they can be empowered through gear shifting if they are setup to pull the same drivetrain as you, the rider, and the bike actually has gears. So a mid-drive on a single-speed electric bike might actually be less efficient than a hub motor because it’s transferring energy through a chain or belt before reaching the rear wheel. There several mid-drive designes out there which pull a completely separate drivetrain like this, and are therefore not as efficient as they might otherwise be but still benefit the bike design by balancing weight at the center of the frame. And so, if you have something like the Bosch Centerdrive, Yamaha, Impulse, Brose or others which pull a chain or belt and benefit from the mechanical advantage of a cassette, internally geared planetary hub or continuously variable transmission AND you actually shift appropriately… then you will generally go further, climb easier and even accelerate faster than most hub motors. Geared and gearless hub motors usually have a sweet spot for efficient operating speed RPM and that is usually translated to above 10 mph on the bike. So when you start from zero the motor is struggling and only once you’re reaching those higher speeds does the motor start to “relax” and perform optimally. I hope this helps, there are some excellent hub motor designs out there… they tend to be easier on the drivetrain and less expensive but increase unsprung weight (if the wheel is on a suspension) and can create imbalanced weight distribution compared to mid-drives.

You want to be really sure you get this part right, and if you aren’t certain, I’d recommend having an electrician or the company help you. But you can determine positive and negative on the charge port by using a digital multimeter on the DC voltage setting. Probe between the three pins on your bike’s charging port to find which pins give you a positive readout of between 30-42V (Depending on level of charge). When you find it, the positive pin will be on the red probe and the negative pin on the black probe. Be careful not to short the pins together or touch the probes together, those XLR connectors are cramped quarters. And again, make sure you’re certain you’ve got it right – connecting something backwards could damage your bike’s battery.

This makes sense. Yes, it would be possible. You could wire balance connectors and extra discharge plugs to make three packs out of your one 13s pack, such as two 6s packs and a 1s, or two 5s packs and a 3s, etc. Then you’d charge each one, one at at time, using your imax B6 charger. It would take a while, but that’s how you’d do it. Just be careful to not get your connectors confused, as you’ll have three sets of balance wires and three sets of discharge wires.

Continue down the row of cells placing a weld on each cell. Then go back and do another set of welds on each cell. I like to do 2-3 welds (4-6 weld points) per cell. Any less and the weld isn’t as secure; any more and you’re just unnecessarily heating the cell. More and more welds won’t increase the current carrying ability of the nickel strip very much. The actual weld point isn’t the only place where current flows from the cell to the strip. A flat piece of nickel will be touching the whole surface of the cell cap, not just at the points of the weld. So 6 weld points is plenty to ensure good contact and connection.

Ultimately, hub motors allow the rider can choose whichever gear they want, pedal at any cadence desired and apply varying force with each stride without playing a material role in how the motor functions. I love hub designs for this reason, there’s nothing pulling on your chain, making it difficult or jarring to change gears… but while the motor is always ready to go, it’s not always performing optimally (for either power or speed).

Four hundredths of a volt is probably fine to parallel them, but I would be more worried about why the cells aren’t all the same. If they are brand new cells from the factory, they should be nearly spot on. These might be more expensive than what you paid, but I get my Samsung 25R cells from this vendor, where I know they’re genuine and straight from the factory, and all come at exactly the same voltage.

One other drive system that sort of splits the difference between mid drive and hub drive is the shaft drive. It works like an automobile, positioning the motor more towards the center of the bike while driving the rear wheel with a shaft. These are not very common today, perhaps because they require extremely customized frames that are not symmetrical. While a rear wheel drive truck often has a drive shaft extending from the motor (under the hood) back to the rear wheels that is located centrally under the body, a bicycle has to use one of the chain stay arms to support the shaft. This makes it look a bit awkward and perhaps difficult to service as well.

Either way works, but my orange jig saves me one hot glue step which just makes for a cleaner looking pack. Of course it’s all the same after the pack gets covered with shrink wrap, so you can use any method you’d like. I’ve even found that some of those cylindrical ice cube trays are perfectly sized to hold 18650 cells. Cutting off the top would leave it clear for welding. I’d add some strong neodymium magnets to the backside to hold the cells in place like my orange jig has, but other than that it’s a perfect jig almost as-is.

What makes Panasonic the benchmark in the industry for performance and reliability is an initial, consequential design decision: the middle motor. By placing the motor in the middle, the motor is able to gain the mechanical advantage of the gears on the bike, which amplifies the power of a small motor and allows it to efficiently power a rider up any hill. The placement of the motor in the middle also allows for simpler servicing—as the motor is one unit that can be easily removed—as well as keeping most of the rest of the components standard, another benefit for service.

Two things to keep in mind: 1) make sure you use a thick enough wire between the series-wired modules, especially if you are going a long distance. The longer the wire, the more resistance there will be so compensate with a thick wire. 14 or 12 awg silicone wire would be great. And 2) you need to also make sure you’ve got thick enough wire for the balance wires from the BMS (since you’ll of course need to run all the small BMS wires to the modules as well). Ensure those solder joints are strong, as they’ll be on long and flexing wires with increased chance for damage or breaking at the joints. Those are normally tiny wires but if they are going to be extra long then something like 20 awg should be fine.

Loved your comparisons as I’ve been thinking about an e-bike. I ride rurally with gravel roads and lots of long hills, some up to 3 miles and some steep. The plan was to take my cross bike and install a kit but not sure what brands are out and what type would work for my setup especially after watching your hill video. The other issue is durability and dealing with gravel dust. I’d hate to wreck and break something and would gravel dust ruin internal parts? Thanks!

Internally geared rear hubs can work very well with mid drive motors and belts but you seem to need a special cut-away frame to use a belt drive and those frames are custom and more expensive. I’d consider a Rohloff hub with a chain or a Shimano Nexus and if you really want to get fancy consider the continuously variable transmission hub from NuVinci

The Panasonic 18650pf is a good cell, that’s the one I used here. I also like the Samsung 26F, though it’s a fairly low power cell, and the Samsung 29E which is a bit higher power cell. The Samsung 30Q is a fairly new cell that has good specifications but doesn’t have as long a life – everything is a trade-off.

The most influential definition which distinguishes which e-bikes are pedelecs and which are not, comes from the EU. From the EU directive (EN15194 standard) for motor vehicles, a bicycle is considered a pedelec if:

There are many different types of 18650 cells out there to choose from. I prefer to use name brand cells from companies like Panasonic, Samsung, Sony and LG. These cells have well documented performance characteristics and come from reputable factories with excellent quality control standards. Name brand 18650’s cost a bit more, but trust me, they are worth it. A great entry-level cell is the Samsung ICR18650-26F cell. These 2,600 mAh cells should cost somewhere around $3-$4 in any decent quantity and can handle up to 2C continuous discharge (5.2 A continuous per cell). I get my Samsung 26F cells from Aliexpress, usually from this seller but sometimes I’ve seen a better price here.

How do you determine this exactly? Your battery is a 36v 8.7Ah and I guess it has something to do with the maximum continuous discharge rate. It would help me (and maybe others) to explain why 30A is more than enough for this battery.

If any one battery cell varies significantly from the others, do NOT connect it to the other cells. Paralleling two or more cells of different voltages will cause an instantaneous and massive current flow in the direction of the lower voltage cell(s). This can damage the cells and even result in fire on rare occasions. Either individually charge or discharge the cell to match the others, or more likely, just don’t use it in your pack at all. The reason for the voltage difference could have something to do with an issue in the cell, and you don’t want a bad cell in your pack.

I have seen as much as 8000 watts going through a traditional derailleur gear chain (see astro ebike story) with little problems as long as shifting is done with care….but that is with quality shimano components and chain.

Wattage isn’t the unit of concern here – torque measured at the chain’s drive sprocket is what counts. Motor wattage ratings are a gross measurement of power, or horsepower. The efficiency of the reduction stages, as well as the motor itself are not generally included in the manufacturer’s wattage rating. Beyond that, there’s the overall gear ratio which serves as a torque multiplier. The point is: Even an efficient low wattage motor using a very high ratio reduction system can produce sufficient torque to stress a chain and everything else at the rear wheel. Example: Picture a 250W motor driving a 100:1 reduction on a 500 lb. trike climbing a San Francisco Hill with Michael Moore as the rider.

In a parallel hybrid motorized bicycle, such as the aforementioned 1897 invention by Hosea W. Libbey, human and motor inputs are mechanically coupled either batteries electric scooter the bottom bracket, the rear wheel, or the front wheel, whereas in a (mechanical) series hybrid cycle, the human and motor inputs are coupled through differential gearing. In an (electronic) series hybrid cycle, human power is converted into electricity and is fed directly into the motor and mostly additional electricity is supplied from a battery.

Now I’m sure you’re all jazzed about building your own battery pack. This kit is a converted geared hub-motor that is listed in the GNG catalog as a 36V/350W, or…as a 48V/400W. Its a great choice for a street commuter, see the details in our article about this drive, here. It’s just as easy to install as the BBS02, and..although it has less power capability than the BBS02, it also costs less. It makes the same amount of gear noise as any common geared hub-motor.

Good question. The answer comes down to the difference between “nominal voltage” and “actual voltage”. LiFePO4 cells are nominally called 3.2V cells, because this is their voltage in the middle of their discharge curve, at about 50% discharge. They actually charger to a higher voltage though, about 3.7V per cell. That means that you need a charger that has an output voltage of 3.7V x 6 cells = 22.2V DC. This is going to be a bit harder to find because most LiFePO4 packs come in multiples of 4 cells, (4, 8, 12, 16 cells, etc) so finding a charger for a 6S pack might take some searching. Power: 500W / 36V. Allow you to swap two power modes between the full 500W power to 750W power by a single blue switch wire is embedded in controller. (Only for Twist Throttle). Still remain the full 500W power with no speed control.

Regarding your first question: as long as your BMS has a balancing function (most do) then you do NOT need a charger that does balancing, and in fact you should not use one. The BMS takes care of all the balancing, so all you need is a simple ebike charger. What is important though is that it is a CC-CV (constant current, constant voltage) charger. Most ebike chargers are, but just check to make sure it says that somewhere in the description, or ask the vendor if you can’t find it. The CC-CV part means that the charger will supply a constant current first, bringing the battery voltage up slowly until it reaches the full voltage (54.6V for your 13S battery). Then it switches to CV mode and holds a constant voltage while it gradually backs the current down to zero, which is the ‘finishing’ part of the charge.

Hi Craig, sounds like a fun setup! Honestly, power and efficiency are very difficult to calculate on ebikes because some motors list a nominal and peak while others do not. There is a potential leverage boost from a mid-drive like the Optibike has but it really depends on the system. The Pioneer series is much more basic than their R Series or something like the Bosch Centerdrive or Impulse 2.0 but that doesn’t mean those are more powerful, just more responsive. I do my best to provide an overview on here but I’m not able to actually compare “power” and usually don’t even get to find out the Amp rating on the systems. Knowing the motor wattage and battery voltage is a start… along with the motor type, but that only goes so far. I’m sorry, I guess trying it out is the best way to decide for yourself.

Hi Kim! Great question… I’ve heard some ebike companies and shops guestimate that 180 lbs is a good cutoff when jumping from 350 to 500 or 750 watts (750 is the highest allowable in the US). I’m sure you could get away with a 350 just fine, especially if you pedal along a little to help it get started each time and ride mostly on flats. Here’s a video interview I did with an individual of similar weight who was riding a 350 watt motor for over two years and using a throttle with higher powered 48 volt batteries… you can hear some grinding when the bike starts and I believe this is based on accelerated wear and tear. I hope this helps and welcome you to share what you choose and how it works down the line. I personally appreciate the compact size and efficiency (and lower price) of 350 watt motors but most people would recommend that you aim for 500+ watt in this case.

So, I’ve been doing some research about eBikes (I started looking at them back when Lee Iacocca was pushing his eBike). I’ve recently become interested again and I’m looking for some advice about what kind of bike to look for.

Some power-on-demand only e-bikes can hardly be confused with, let alone categorised as, bicycles. For example, the Noped is a term used by the Ministry of Transportation of Ontario for e-bikes which do not have pedals or in which the pedals have been removed from their motorised bicycle. The current GNG is much better than the GNG it replaced. GNG addressed the weak points of the previous model and updated its looks. The Lightning Rod unit may have been an awesome upgrade last year, but now the game has changed.

As much as I want to build a pack just for fun and like buying tools like a spot welder I’m afraid of getting crappy cells at a high price. Whatj’s a good cell to charge at 1C for quick turn around and stay at a low price per cell? 36V 12A would be ok, more is a bonus.

Internally geared rear hubs can work very well with mid drive motors and belts but you seem to need a special cut-away frame to use a belt drive and those frames are custom and more expensive. I’d consider a Rohloff hub with a chain or a Shimano Nexus and if you really want to get fancy consider the continuously variable transmission hub from NuVinci

Lipo batteries are currently the “hottest” battery choice for electric bike enthusiasts. LiPo batteries are the most power-dense type of  battery available to electric bike riders today. The problem is that LiPo battery packs for e-bikes are hard to find, especially one with high output if you are building a racing bike for riding off road.

The only thing left to do at this point is to add the connectors, unless you did that before you soldered the wires on, which I actually recommend doing. But of course I didn’t do that, so I added them at this step, being careful not to short them by connecting only one wire at a time.

When it comes to buying your cells, you might be able to find a local source, or you can order them straight from Asia. I prefer the second option, as you’ll usually get a much better price going straight to the source, even when paying for international shipping. One caveat though: do your best to ensure that your source sells genuine cells and not knock-offs. Do this by checking feedback and using a payment method that ensures you can get your money back if the product isn’t as described. For this reason, I like to buy my cells on Alibaba.com and AliExpress.com.

Regarding that welder, I’ve used it on a 20A circuit but I don’t own it (it belongs to a friend of mine) so I can’t give you the best firsthand experience as I’ve only used it at his place on a 20A circuit. My welders, which are similar but a slightly earlier model, are run on a 20A circuit at my home. I live in Israel and we have 220V wiring at home like in Europe, so I can’t tell you for sure how it will work on 110V. If there is the option of running it off 220V in your garage or laundry room, that could be another option, but I’ve heard of people running on 110V in the US without problems so I can’t say for sure. Sorry I’m not more help on that front.

What could I build to go up a mountain path? say 4000 ft long. It’s too steep for me & most bikers to pedal. I want to assist ..but the motor drive train will do most of the work. Down hill one needs good brakes or something electric generating. I bike 5 miles now up and down local hills but walk up the steep hills for sure. For a good bike rig …I would enjoy building a few prototypes. Any advice appreciated…I love to bike on green trails!

Lithium Polymer cells, used mostly in the e-bike community to describe soft-pack RC like cells, generally have a lighter weight per watt-hour, and they have a high percentage of cobalt in its anode, which makes them very power-dense (lots of amp-hours in a small package) and also capable of very high amps of discharge (for high performance). Single cell LiPos are connected together in series to form a battery pack.

I am working on a similar project, and was wondering if the BMS’s that you recommended would handle any back EMF from the motor (from regenerative braking, for example.) I see that there are separate leads for charging and discharging, so I’m guessing if current flowed back through the discharge circuit that would be bad. I don’t actually have one of Lightning Rod’s kits, so unfortunately I can’t comment deeper right now. Hi Vincent! In my opinion, there are a whole bunch of great possibilities out there. Luna has high powered stuff and the BBSHD worked great for me when reviewing a Lectric Cycles conversion a year back (using their e-RAD kit). Of course I also like BionX but the stuff is more expensive and proprietary. I’m doing less conversions these days (at least review wise) so I’m a bit behind on the category. For me, the frame makes a big difference and depending on what sort of terrain I’m encountering I’ll lean towards hubs for smooth and zippy feel or mid-drive for better climbing with the understanding that it might wear my drivetrain down, especially without shift sensing. That’s one area where e-RAD and maybe Luna now too, have some good options and accessories.

This is a very simple layout where each column of 3 cells is connected in parallel and then the 10 columns are connected across in series from left to right. The BMS board is shown at the far right end of the pack. You’ll see how the pack represented in the drawing will come together in real life shortly.

i have, well still working on it. The first time i set it up is was working well. (48v 1000w) i was using 2 torque arms (one on each side of the wheel) but after about 2 months its started to tear apart the rear drop outs. so im currently getting some custom spacers and mounting plates made that will hold the motor better, I’m also going to use 2 nuts on each side of the wheel with lock-tight. With using reverse on my trike (recumbent) it was causing the nut to loosen off. it is possible but may take a bit more extra work than other bikes.

Actually I have ran into a problem – a few days ago I was riding it up a hill on a hot day when the power cut off and it wouldn’t start again. When I tried to charge it, the light on the charger just flickered from green to orange. I took out the battery and found that one of the cells had corroded from what looks like overheating. I think that the battery pack failure was most likely caused by too much of a load applied to the battery pack.

hi i was considering adding a second set of batteries to my ebike in parallel to double the range but heared on a thread somewhere that this can damage/overload the controller which i suspect batteries for a scooter a load of tosh but can anyone confirm/clarify this as i assumed the amp hour capacity was just that and the max amp output was just that, the maximum that can be drained at once, my understanding is it doesnt matter what amp hr the pack is as the amps drawn into the controller is governed by the demands of the motor which wont change if i have 2 packs connected.

The Bosch CX Drive was specifically designed for the demands of mountain biking, offering 25% more torque than the regular Performance Line motor – up to 75 Nm at peak output. Not only does it offer more torque, but it also ramps up assistance at a slower pedaling RPM, giving a very satisfying, peppy ride fell. In addition to the increase in torque on the CX Drive system, Bosch has redesigned the motor casing to offer a narrower Q-factor that will feel at home on a mountain bike.

I don’t think there is any danger to parallel more than 4 cells. Tesla cars have literally hundreds of 18650 cells just like these paralleled. The issue is that if you ever did have a problem with one cell, like a factory defect that caused it to short circuit, it could die and drag all the other cells down with it, killing the entire parallel group. That’s why Tesla uses individual cell fusing, but that’s not really employed on the small scale like for ebikes.

The first major change is the location of the controller outside the motor. As a result, Stromer can put more power into the motor, increasing performance and all but eliminating overheating. The controller itself is redesigned with CANbus communication and more precise motor controls, a big part of the smoothness of the drive.

The Stromer ST1 uses a direct drive hub motor (like Bionx) made by the Taiwanese company TDCM. TDCM focuses on the development and production of electric drive systems for electric bikes as well as for other applications—including medical devices, starter systems, and wheelchairs, to name a few.

Imagine a full suspension electric mountain bike with a mid drive motor. The front and rear wheels can rebound quickly and efficiently because their mass is lower and the overall weight of the bike itself is connected to the main section of the frame making it feel fluid. When approaching a large hill, the rider can shift into a low gear providing mechanical advantage making it “easier” to pedal and climb. Just as the rider benefits in this scenario so too does the motor. While the overall speed of the bike is reduced for climbing, neither the rider, nor motor will be over exerted thanks to the gears. In this scenario the rear dropouts also endure less strain because the weight and force of the motor are spread out and connected to the major tubing of the bottom bracket.

I have been thinking of throwing in a 350W front hub motor as well (on a separate throttle) to be used only if and when the rear wheel digs into the really soft sand – to create a 2×2 wheel drive. I’m not worried by different speeds and power of the front and rear motors as they would only be used simultaneously very occasionally and then only if and when the the rear wheel is slipping badly. This is what I refer to “small cells”, the 18650 (cordless tool) type cells which need to be spot-welded or soldered together to form a large pack. The big advantage of these cells is they offer better cooling because of the nature of their shape to the LiPo soft pouches, and therefore have the capacity to last longer.

Lithium electric bike batteries are not cheap, they are not perfect, and they are not readily available. Some OEM’s such as BionX sell a moderately sized lithium e-bike battery pack for $1000 plus. Optibike sells their touring LiPo battery as an add-on accessory for their bike for a gasping $2500. It is surprisingly difficult to find a ready to plug in LiPo battery pack for sale on the internet by any real company.  The reason is simply product liability.

If you’re like me, then you like hearing and seeing how things are done, not just reading about them. That’s why I also made a video showing all the steps I took here in one single video. The battery I build in this video is not the same exact battery, but it’s similar. It’s a 24V 5.8AH battery for a small, low power ebike. Charge current depends on the cells. Most cells can take at least 500mA, some considerably more. It’s hard to know what cells you’re using. Assuming they are 18650pf Panasonic cells like I used here, 1A per cell would be fine, giving you a charge rate of 3A. They can actually take more than that, but there’s no reason to push them too hard if you don’t have to.

You want to be really sure you get this part right, and if you aren’t certain, I’d recommend having an electrician or the company help you. But you can determine positive and negative on the charge port by using a digital multimeter on the DC voltage setting. Probe between the three pins on your bike’s charging port to find which pins give you a positive readout of between 30-42V (Depending on level of charge). When you find it, the positive pin will be on the red probe and the negative pin on the black probe. Be careful not to short the pins together or touch the probes together, those XLR connectors are cramped quarters. And again, make sure you’re certain you’ve got it right – connecting something backwards could damage your bike’s battery.

Assuming the original battery is a li-ion battery and batteries for electric scooters replacement the same number of cells in series (same voltage), then yes it should charge it. However, looking at the picture of the battery in that listing, I can tell you that is not a picture a 24V 25AH battery. That picture has 6 cells, and a 24V 25AH battery will have something more like 56 cells. That picture looks like a 22V 3AH battery. It could be that they simply used the wrong picture in the listing, though I doubt it as that would be an insanely good price for that size of a battery. but I’d be wary of that offer either way.

If you want to test cells from different vendors, the best thing to do is run them through a discharger, preferably a fancy graphing one, and preferably at a high current rating close to the maximum discharge rating. Fake cells are lower quality and won’t be able to provide the same capacity, and will have a larger voltage sag under higher loads.

It says it is 110 volts (220 are available) but this welder needs a 60 amp circuit (breaker) to work properly so it is not advisable to use at home! anyway, have you found this is a certainty? that you must use a 110 volt (single phase) 60 amp circuit? is this what you are using? have you been having breakers flip when you use your welder on a smaller breaker? (most homes are 20 amp breakers) Or would it just be better to go with their 2 phase (220 volt) 60 amp breaker? I guess I could just pick up another breaker and run it directly from the panel.

I like to cut most of my nickel strip in advance so I can just weld straight through without breaking my flow to stop and cut more nickel. I measured out the width of three cells and cut enough nickel strip to weld the top and bottoms of 10 sets of 3 cells, meaning 20 strips of nickel that were each 3 cells wide, plus a couple spares in case I messed anything up.

Yes, I’ve seen this problem. Homes that have only a 10A circuit breaker are often not enough for these welders. The room I wanted to use mine in had a 10A, so I switched it for a 20A breaker at the breaker box and now it works fine.

Karl at electric-fatbike.com is the Bafang mid drive guru, and even though the BBSHD only maxes out at a slightly higher amperage (30A vs the 25A on the smaller BBS02), the extra copper mass in the BBSHD stator means that at 52V X 30A = 1560W of power, the BBSHD barely gets warm, because it is larger and also sheds heat better. Even if used at the same watts as the BBS02, the stator of the BBSHD is 66% wider, so it will definitely make more torque.

Hi Craig! Sorry for the delayed response here… extremely busy times including some family stuff going on right now. Given your mostly road + a bit of gravel and the desire to go fast and far I’d recommend the Focus Thron Impulse Speed… This thing goes up to 28 mph, has a range of 100+ depending on the assist level you use, offers slick but cushy tires for road but also has full suspension for a bit of trail. Given your height, this bike would offer an excellent fit because it comes in four frame sizes and you’ll get a lot of utility with the integrated lights and mirror for those longer rides which might expose you to different times of day and busy traffic. Your idea about adding an aftermarket bar is a good one and I’ve done just this on a hybrid Trek I used for commuting in Austin years ago. You could explore stems that are shorter and more angled (upwards) and bars that are swept back a bit so you don’t have to lean forward as much. The full suspension should really help with your back and neck and is very nice to have when riding at higher speeds for longer time periods. Honestly, 100 miles is a long way to go so I wouldn’t bother with an extra pack right away, feel your way into it because I’m sure it will be $700+. As for your wife, there are very few electric recumbents available. It seems that many people use a kit to convert their trike and BionX has been popular because it’s available in many wheel sizes, offers throttle and assist and has regeneration. As an alternative, you could explore the Ridekick Power Trailer but it’s much noisier than the gearless hubs from BionX. Either of these options allows you to choose the perfect bike first and then go electric. I hope this helps! The Stromer ST2, Specialized Turbo, Easy Motion Nitro City and IZIP E3 Dash are also good speed pedelecs but don’t get the same range or offer the same comfort as the Focus Thron.

Hi Len, I think I understand and was recommending against the added weight and complexity of two motors. It has been done (Easy Motion sells a couple of all-wheel-drive ebikes) but wiring both motors into a single battery could be tricky and the alternative of having two batteries would take up a lot of space and add weight. In terms of torque from mid-drive vs. rear hub, I think it depends on the system you go with, both can be powerful and effective… You made a good point about the chain and rust. I don’t have enough data to recommend one way over the other, both have pros and cons… I might go with the cheaper option since it sounds like the bike is going to get run down in the environment so replacement will be less expensive down the road.

The batteries can be paralleled at any charge level as long as they are all the SAME charge level, i.e. same voltage. If they are all 3.81 V then you can parallel them, or you can charge them all to 4.2V and then parallel them, both are fine options. But if you are putting many parallel groups in series then it is a good idea to get them all to the same charge level first. That will make the first charge of the whole pack much easier as the BMS doesn’t have to balance cell groups that are at very different charge levels.

Cyclone is one of the earliest producers of mid-drives, they are from hilly Taiwan. Although this looks like a simple drive set up, the Cyclone mid drive is actually a cylindrical Headway motor attached to a planetary gear-box, providing 10:1 reduction, attached to a double freewheel. Weight for weight, nickel-cadmium (NiCd) batteries have more capacity than lead-acid battery, and capacity is an important consideration on an electric bike. However, nickel- cadmium is expensive and cadmium is a nasty pollutant and hard to recycle. On the other hand, NiCd batteries will last longer than lead-acid batteries. But the reality is that because they are so hard to recycle or get rid of safely, NiCd batteries are rapidly becoming a thing of the past. You’re looking for a strong 48V motor that is geared really low. You want torque, not speed. With slow speed, something in the 1,000 – 1,500W is probably enough. Just don’t expect to be flying down the road…

Amazing article, just what I needed. Have been doing LOTS of research but have struggled to find any real answers on which charger I should buy for my homemade battery. I am making a 48V 13s4p battery with a BMS (with balancing) like yours but am stuck as to whether I need to buy a normal bulk charger or a ‘smart charger’ that will balance the battery. However, the description says The monolithic 12V batteries do not have any PCM (any electronics) inside. They consist of finely balanced cells with identical perfomace. The battery must be managed as a single monolithic 12V block.

An older battery technology that was popular around 10 years ago as replacment for lead acid in some more expensive commercially available e-bikes. Today it has been obsoleted  in e-bike applications because of the recent availability of LiPo and LiFePO4 cells. NiMH is a finicky technology to deal with. The packs do not have long life expectancy, and have to be treated delicately. One big problem for DIYers is that its very hard to safely charge NiMh cells that have been soldered together in parallel. Extra care is needed for NiMH in both assembling and charging.

I’m deeply uncomfortable with recommending RC LiPo from the likes of Turnigy for people who don’t know what they’re doing. The above 3 options are plug and play and require no special skills. And they’re essentially safe when bulk charged with the associated charger.

The Panasonic 18650pf is a good cell, that’s the one I used here. I also http://electricbikecharger.com the Samsung 26F, though it’s a fairly low power cell, and the Samsung 29E which is a bit higher power cell. The Samsung 30Q is a fairly new cell that has good specifications but doesn’t have as long a life – everything is a trade-off.

Most of the price involved these days in building an e-bike or buying a ready to go e-bike is the size and chemistry  of the battery pack. For the consumer its important to understand  the difference between a 24V, 36V, and 48V pack. Also know what a 10-Ah pack is compared to a 5-Ah pack.

Next comes the heat shrink tube. Large diameter heat shrink tube is hard to find, and I got lucky with a big score of different sizes from a Chinese vendor before his supply dried up. Your best bet is to check sites like eBay for short lengths of heat shrink in the size you need.

The sense wires generally connect to the positive of each cell group, but sometimes there is one more sense wire than parallel groups because the first sense wire is intended to connect to the negative of the first cell group, then all the subsequent sense wires connect to the positive of each cell group. Each BMS should be labeled on the board to show where each sense wire goes (B1-, B1+, B2+, B3+, etc…)

I have a Stromer ST1 and I just got my wife the Optibike Pioneer allroad. We both are short (5’6″ and 5’4″, 150 pounds and 100 pounds) but we pull our sons in the Weehoo Trailer. So that adds another 60 pounds. We have very steep hills in our area. We just took our first ride with the optibike and it feels like it has about 1/2 the power on the steep hills as the Stromer. I thought the mid motor would do better on hills (optibike is 500W mid mount, stomer is 600W rear hub). Can you help me understand this and help with a better option for more power? Thanks! Now the game plan here is to weld parallel groups of 3 cells (or more or less for your pack depending on how much total capacity you want). To weld the cells in parallel, we’ll need to weld the tops and the bottoms of the cells together so all 3 cells share common positive and negative terminals.

These guys (Applied Future Technologies) are in Australia, and although they use the same motor and geared reduction as Cyclone, the rest of the kit parts are heavy duty and this fixes many of the complaints from Cyclone users. I’m a little worried that your batteries aren’t what you think they are. If they really are AA sized, which is rare in the lithium battery world, then they are not 3,000 mAh. Next, 10 cells in series is going to give you 36V, which is twice what your 18V drill is rated for. 5 cells in series and 2 in parallel would be a better method. I usually recommend a BMS but you can skip it if you have another way of diligently monitoring your cell voltages and then charging using an RC style balance charger like an iMaxB6 charger through an JST-XH connector.

At the Interbike 2015 convention, Bafang introduced a larger version of their popular mid drive, and the “HD” stands for “Heavy Duty“. The bottom bracket on the standard HD drive is 100mm wide, so it drops right into the 100mm wide BB of the increasingly popular fatbikes and off-road bicycle frames. There are several BB widths available with the BBSHD drive, so you are not restricted to just using it on a 100mm BB width.

Hi Court, thanks for the reply. Yep – I’m dead scared of the salt thing. Everything I’ve read says the steel components rust really badly. This, despite spraying with lubricants and washing after every ride with fresh water.

What I would recommend doing is trying to ride again and when the battery cuts off, take it inside and measure the voltage of each parallel group before you try recharging it. Measure straight on the battery. If you find one group that is lower than the rest, it is likely the problem. It might have risen back up to a reasonable voltage with no load, but it can still be lower than the rest.

Hi Miran! The Pulsar 250 watt hub motor sounds decent, for your short commute it could work fine and in my opinion front mounted hub motors are alright for basic city riding. They can change the steering dynamic and handling a bit but with a small motor like the one you shared I don’t think it would be a big deal. I really like the Bafang mid-drive but that will be very fast, powerful and possibly illegal where you live. Also, it might be difficult to install compared to the front kit. Hi Bert! great question, you definitely can “lace in” a hub motor to work with a fat wheel… but that’s a lot of work and given the larger diameter and heavier tire you won’t get the same efficiency and might need a larger, heavier motor. In my opinion, a mid-drive can be a great solution to this and a company called E-Rad offers an excellent modification option specifically for fat bikes. You can choose the motor and battery size you want then specify the bottom bracket size and bam! You’ve got everything you need to do it yourself. Alternatively, you could buy a pre-built fat ebike and go for something affordable like the RadRover.

I’ve heard that newer hub motors have heat sensors to protect the system and they automatically shut themselves off if overloaded (is that what yours is doing?) mid-drives can be a great solution if you shift properly, it makes the job a lot easier for the motor (just like it does for you pedaling) and works pretty well in my experience.

Absolutely, a relay is the way to go. Use the keyswitch you bought to activate the relay, then the relay will carry the heavy current flowing through your battery’s positive discharge wire. Alternatively, you could install 9 or 10 of these switches in parallel. Just make sure you mark your keys accordingly 😉

This is what I refer to “small cells”, the 18650 (cordless tool) type cells which need to be spot-welded or soldered together to form a large pack. The big advantage of these cells is they offer better cooling because of the nature of their shape to the LiPo soft pouches, and therefore have the capacity to last longer.
